Cut all pallets at 27.5 inches width for a convenient mix and match for pallets. After measuring cut all slats straight, then remove the few extra inches on the sides. These extra pieces will by sliding into the gap and putting together once again through nailing. Overall length has to be a perfect 78″ by 78″ after all procedures.
Lay out the cushions on the pallet to determine the overall length needed. The first image here shows the left pallet upside down. The front is extended to hide the gap of the pallet being shorter than the cushions laid out. When properly put together, this spaces the pallet out a little bit.
A bunch of baby mattresses can be best option for cushions instead of buying new foam which is little expensive. Use the complete width but cut the mattresses in half for the rear. Buy a suitable fabric for covering the cushions. Reliability is what matters. It was $3 per lb. I bought it as fabric remnants from large rolls.
Just a few screws can secure the backs. Overlap the pallets in the corners so you can screw in along the seam.
